How to machine Monel 400.
Monel 400 is the nickel-copper alloy that handles seawater, marine pumps, and chemical-processing valve trim at a fraction of the cost of Hastelloy. Roughly 2× cheaper than Inconel and 3× cheaper than Hastelloy. Machinability is moderate — better than Inconel or Hastelloy but worse than stainless. Standard nickel-alloy discipline applies: sharp tools, no dwell, generous coolant.
01 · Why Monel
Marine performance at a fraction of the cost.
Monel 400 is roughly 67% nickel and 30% copper, with small amounts of iron and manganese. The nickel-copper combination gives outstanding seawater corrosion resistance, immunity to chloride stress-corrosion cracking, and good performance in deaerated reducing acids. Maximum service temperature ~535 °C — lower than Inconel or Hastelloy.
The right choice when corrosion resistance matters but the environment isn’t aggressive enough to require Hastelloy, and when the cost of Hastelloy or Inconel can’t be justified. Common applications: seawater pumps, propeller shafts, marine valve trim, naval hardware, fuel-line components.

03 · Practical notes
Standard nickel-alloy discipline.
- Tooling: sub-micron-grain coated carbide. Sharp positive-rake geometry, honed edges (0.0004–0.0008″).
- Coolant: water-soluble flood with EP additives. Through-tool coolant for deep features. Sulfur-free preferred — Monel can pick up sulfur, which embrittles welds.
- Work-hardening: Monel work-hardens but less aggressively than Inconel. Standard climb-milling and no-dwell discipline keeps it manageable.
- Galling tendency: Monel galls easily on itself. For mating Monel components, lubrication or PTFE coating during assembly prevents seizure.
- Monel K-500 variant: precipitation-hardenable Monel with aluminum and titanium added. Higher strength (~1100 MPa UTS aged) but harder to machine in aged condition. Standard process: machine in solution-annealed, age after.
- Common specs: AMS 4675 (bar), ASTM B164, QQ-N-281. UNS N04400.
